Does the WinPE part have to be rebuilt every time you make a new rescue disk ?

I made a new one after the last Macrium update but did not rebuild it.

I don't know, Bob, but I was going to repair my Flash Drive, but it said the files were corrupt and I couldn't get to them, so I formatted it. I'm assuming 16GB should be enough for WinPE to fit on?

Anyhoo, I'm going to try again. We'll see where it leads.

No, not generally. Only if it alerts you there is a new PE available. Than it downloads it and rebuilds.

It should only need ~2GB, or less. I was wonder if the thumb might be ill. Don't forget you also have the option to add it to your Boot Menu. I do both, but your choice.

I would think 16GB is enough but TC is the wizard on Macrium.

Adding it to your Boot Menu gives me this screen , to be able to choose it on restart ?
Then I would have to connect the external drive with the back ups on it ?

Have no idea what a "RP" is, but if they popped .5 to slow, that's IT! No time for another one to fast, then slow. IMO......
